How to Install the DuctSeal HG Sealing System

Installing the DuctSeal HG system is straightforward and efficient. Follow these steps for a secure and reliable seal:

  1. Abrade the first 20mm of the duct and cables: This helps to remove any grease, old sealant, and dust, ensuring a clean surface for sealing.
  2. Clean the duct and cables: All debris, grease, and dirt must be removed to allow the sealant to adhere properly.
  3. Insert the larger tubes/sleeves: Start with the larger set of tubes or sleeves, inserting them into the duct and between the cables. Ensure proper separation between the cables and the inner duct. For trefoil cables, join the larger tubes to create a cross shape, maintaining separation between the three single cables.
  4. Fill smaller gaps: Use singular large or small tubes/sleeves to fill any remaining gaps, creating a tight and strong support structure.
  5. Adjust tube depth if necessary: If the tubes or sleeves are pushed too far back, use long-nose pliers to pull them forward, ensuring they are positioned 20mm deep from the duct edge.
  6. Apply the GreyStuff or RedStuff sealant: Start applying the sealant around the cables, working from the bottom up to ensure thorough coverage.
  7. Finish with the provided Magic Sponge: Wet and squeeze the provided Magic Sponge, then dab the GreyStuff or RedStuff sealant to ensure it has securely grabbed the cables and duct, leaving a neat finish.
  8. Completion: Your installation is complete, providing a secure and durable seal.

Installation

One Kit per Box
All components are included to seal 1 x duct as per the kit size mentioned (A caulking gun is not included but can be sold separately). ** One kit may fill more than one duct, depending on the cable % filled. Call 0161 806 1666 for advice**

Cable Separation
It's imperative to ensure separation between each cable and from the inside of the duct. Our unique daisy-chained circular tubes easily separate and support single or multiple cables.

Using our patent-pending tubular rubber tubes, various shapes can be made to help with cable separation, such as trefoil/triplex cables.


Running Water
For best results, the duct and cables should be dry with no running water. All dirt, oil, or grease must be cleaned before applying GreyStuff. If you have running water, please contact AC Cable Solutions for advice on 0161 806 1666. We recommend using a Kraso Mechanical seal —click here for further information.

Cure Time
GreyStuff and RedStuff will cure 3-4mm daily, depending on humidity and temperature. The higher the humidity percentage and temperature, the quicker GreyStuff will cure. For an effective seal, a minimum of 20mm of GreyStuff or RedStuff is required.

Cleaning
Uncured material spillages can be cleaned with a solvent-based wipe.

Health & Safety
GreyStuff and RedStuff are based on a hazard-free neutral curing system to protect users when carrying out tasks like sealing cable ducts. Non-hazardous Zero MEKO.

Compliance
DuctSeal HG complies with WIMES, APEA, ATEX & DSEAR, SEWAGE FOR ADOPTION, and the DCG guidance.

Re-entry & Removal
GreyStuff and RedStuff will cure a similar hardness to a rubber eraser, so re-entry and removal are achievable. The ease of this depends on the type of tools used. For example, a sharper tool will be easier than a blunt-ended tool. Only use sharp tools when cables are de-energised. AC Cable Solutions accepts no responsibility for damaged cables.

Cable Suitability
GreyStuff and RedStuff are single-component neutral curing sealants containing no solvents. Our formulation does not damage the properties of a cable sheath or stain surfaces.

Storage
GreyStuff and RedStuff should be kept in a cool, dry environment and away from sunlight. The product shelf life is 12 months. Once opened, any remaining product can be used for one month, provided the screwcap is securely fitted.

Fire certification

Important Note: A fire rating is applicable only to an "as fire tested" system or an otherwise approved configuration. The entire system or configuration achieves the described fire rating only when a specific proprietary brand of product is installed in an identical manner to the approved tested configuration. Always ensure that your installation matches our fire test certification. It is the end user's responsibility to verify that the correct DuctSeal system is specified for the project requirements. Please contact our technical department to request a copy of our test report, and refer to our Duct Sealing Disclaimer.

GreyStuff or RedStuff Fire Resistance

GreyStuff sealant was tested according to BS EN 1366-3:2021+A1:2024. RedStuff has not been tested, but can be used with your authorisation only (customer and/or end user). We can confirm that the difference between GreyStuff and RedStuff is less than <1%. The only change in the formulation from GreyStuff to RedStuff is the pigment component. This alteration does not affect the fire resistance, physical properties, or manual handling of the final product.

Air Quality Certification

GreyStuff has achieved Indoor Air Comfort GOLD for ultra-low VOC emissions. This confirms compliance with strict European indoor air quality requirements, including BREEAM Exemplary Level, EMICODE EC1 Plus, French A+ and EU Taxonomy criteria.

Electrostatic Properties

GreyStuff has been independently tested to assess its electrostatic behaviour in accordance with recognised industry standards for electrical insulation and static charge performance.

Testing was conducted to:

  • BS EN 60079-32-2 / IEC 60079-32-1 (Surface Resistivity – electrostatic hazards guidance)
  • BS EN 61340-2-3 (Volume Resistivity – resistance through material)

Test Results

Indoor Air Comfort GOLD and Zero MEKO Heavy-Duty Duct Sealing System

DuctSeal HG uses GreyStuff, an independently tested sealant that has achieved Indoor Air Comfort GOLD for ultra-low VOC emissions. This confirms compliance with strict European indoor air quality requirements, including BREEAM Exemplary Level, EMICODE EC1 Plus, French A+ and EU Taxonomy criteria.

For heavy-duty duct sealing applications, this matters. DuctSeal HG is commonly used where larger cables, deeper ducts and more demanding site conditions are involved. Engineers may be working for longer periods in chambers, plant rooms, substations, utility spaces and ducted cable networks, where cleaner air and reduced chemical exposure are important.

Why Zero MEKO Matters

GreyStuff is formulated with zero MEKO. MEKO, also known as 2-butanone oxime, is found in some traditional sealants and may be released into the air during curing.

Compared with MEKO-containing sealants, GreyStuff provides a cleaner alternative by avoiding MEKO-based curing chemistry. This helps reduce avoidable exposure for engineers who regularly work close to sealants, particularly in enclosed or poorly ventilated installation areas.
